DEEP DIVE

In-depth project notes

The AIOR Textile Anomaly Detection System is an AI-driven vision pipeline built to catch subtle defects on randomly textured fabrics at production speed, without operator intervention and at a low false-positive rate. Classical rule-based visual inspection struggles when the texture itself is random — there is no "normal-looking" reference to subtract anomalies from. AIOR makes the problem field-tractable using deep-learning semantic segmentation, turning quality control into an engineering layer that is no longer dependent on which inspector happens to be on shift.

Why classical methods stall

Textile lines do not exhibit a clean repeating surface pattern. Friction, fibre density, print distribution and lighting variations create a slightly different image every metre of fabric, so there is no clean mathematical definition of "normal" that holds in production. Threshold-based anomaly detection, hand-coded heuristics and naive template matching quickly drown the line in false positives and lose operator trust. Human inspectors, meanwhile, lose accuracy as fatigue and attention drift across a shift; quality becomes a function of who is watching. Sustainable quality control on a high-throughput line needs to be both fast and consistent over time at the same time — and traditional tooling cannot deliver that combination reliably.

The AIOR approach, tuned for the floor

The AIOR team starts by planning the imaging rig itself: lighting geometry, camera angle, resolution, and triggering synchronised with line speed — these are the foundational inputs that decide whether any model can perform later. On top of this physical layer, a deep-learning segmentation model is trained against a custom, pixel-accurate annotated dataset reflecting the actual production conditions. To run at line speed, the model is deployed through an accelerator-compatible inference pipeline; a clean operator UI marks defective regions visually and reports them. Crucially, the system speaks to the line through I/O signals, allowing it to flag defective lengths early — it is a control layer talking to physical hardware, not just a browser-side dashboard.

Acceptance and impact measurement on the production line

The early-flagging flow is technically validated against line speed and the defined defect classes. Actual impact on waste, false positives and corrective-action time is measured from production data by product variant, shift and acceptance period. When a new fabric type is introduced, the model is re-evaluated and retrained with additional samples where necessary.

This solution can be adapted directly to any production line that needs pixel-level anomaly detection on random or semi-random textured surfaces — woven fabric, knits, plating, printed surfaces or coatings. For a detailed technical assessment, a feasibility pilot or supplier-level cooperation, you can reach out to the AIOR engineering team; the process starts with a short feasibility analysis on sample images captured directly from your line.

RESULTS

Outcome and impact

The technical flow was validated for early flagging and line-speed operation; waste impact must be tracked through line-specific acceptance measurements.
